  1. We have accumulated results on the assembly failures for the CSD unit that shows the highest field failure rate is caused by the electrical tap connection inside the potted and taped area from coil to the solder harness.
A stress failure from the field environment, the shock of a unit on the locomotive striking debris, handling fatigue in the fine wire connection, or insufficient hold down taping with a strain relief are now included in the product process failure mode effects analysis.
We conclude that many of the failures were not at the solder joint but did break between the 34AWG fine wire solder joint and the point where it exits the coil. I wanted to know if there is anything we can do to enhance the fine wire durability from the Baibang coil.
There is Baibang handling after the spool is filled, to tape, to mark, to do final electrical test, and ship. I don't know how many times that extra lead out wire is manipulated. Please examine your process and discuss you findings.

  1. What source is that 34AWG wire, restate who are the sources if more than one.

A difference may exist between wire strength or durability of a varnish only wire, and the solder tinned wire. My experiment was a bend test of the 34AWG wire from a 201927-001 part;
I cut the lead out wire on old coils with most of length has varnish only and the tip was solder tinned
The tip was clamped in a rubber vise forming a loop so mild tension on the wire was equal to both the tinned and untinned tip.
I held a light tension ( 1 ounce) pull at the loop and counted 90 degree bends both ways from vertical in the vise held wire.
Results were 70% broke in the solder tinned wire at 25 to 30 bends.
The 30% that broke in the varnish end first had very few remaining bends left before the tinned end broke.
I clamped 2 loops with varnish only at both clamped ends and was able to count 50 - 60 bends before one varnish end broke.

  1. How would you explain the tinned wire portion as being not as durable Extra heat process affecting the wire

  1. Comment on conclusion to make more wire stay varnish with only needed tinning at tip. This is now being tinned almost to edge of plastic bobbin rim. A greater distance of varnish wire from bobbin would enable easier, safer, less critical from edge, and therefore faster to dip No melted bobbins This can help keep cost down.
